I started work on the rust removal and repainting today. Last week, I ordered a 'new' (second-hand) door to replace my driver's side rear door that has rusted badly. The door skin has an area of rust on it that will leave a large hole if I remove it.
The door was supposed to be in good condition...

New clutch
The old clutch was still working well, but it had become extremely heavy. It was much lighter after getting the new clutch.

New rear brake shoes and wheel cylinders
The old shoes were very worn and had been contaminated by a brown liquid that was escaping from the wheel cylinders (which I assume was a mixture of brake fluid, dirt and rust). I also bled the rear brake system.

RH driveshaft replaced
Old one had excessive play, plus a knocking noise could be heard when exiting left-hand corners. After replacing the drive-shaft, the noise remained - the problem was eventually tracked down to the suspension strut not sitting in it's mount properly. The remedy - tightening the nut at the top of the strut tower!

Exhaust centre section replaced.
The previous exhaust rusted and broke away just in front of the silencer - the XU engine is VERY loud without a silencer! The replacement centre section is slightly different to the old one - it has a wider section in the middle of the pipe.

Rust has appeared on the car under one of the rear light clusters, along the insides of the front doors and on the right-hand sill near the rear wheel arch (which was welded up at the start of 2002). The front driver's door is particularly bad shape, although it is not visible from outside the car.
The rear sill was welded up to get it through an MoT, but the metal repair (which was undersealed) has begun to rust and the entire section really needs to be completely cleared of rust and professionally repaired.
I'm hoping to get most of the rust removed over the summer. Once an area of rust is removed, I'll assess how bad the damage is and repair the section. I'll then have to see what to do about repainting. Hopefully, the rust won't go too far - although from past experience on my GR, I know that rust always goes further than it looks.
Latest News: I have removed the underseal and rust covering the welded section of the sill, which has revealed a rather nasty looking repair section. I have temporarily repainted this section with primer, however I think it will need some more work or possibly re-welding in order make it look better. |

I have a fuel injection cylinder head from a 1988 405 GTX Injection that I found in a breakers' yard. The head includes all the necessary sensors (which I have tested using the Peugeot 405 Haynes manual as a guide) and wiring. I am only missing the fuel pump and fuel filter.
I'll also be needing new gaskets and a thorough examination of the 305 and 405 wiring diagrams that I have.
I'll then get a few clear days during the summer to attempt the cylinder head swap. Fingers crossed!
Latest News: It's all working now apart from my tachometer, and slightly rough running when holding a constant speed (usually between 30 and 40 mph) |
